DTF vs Screen Printing for Small Runs: When Each Method Wins

Small runs expose the real cost of setup. Screen printing spreads film and screen labor across hundreds of shirts. DTF spreads gang sheet prep across a handful. Neither is “better” — the order profile picks the method.

Use this comparison when a customer asks for ten hoodies with full-color art, or when your shop is deciding whether to keep a manual screen line for short batches.

When screen printing still wins

One or two solid colors, same design repeated at quantity, and a stable catalog SKU — screen printing is often cheaper per piece once screens exist. Team uniforms, event shirts with simple logos, and wholesale blanks with one-color backs fit here.

If you already own screens for a recurring design, reruns are fast. The pain is new art, new colors, or orders below your minimum.

When DTF wins on small runs

Full-color art, names, photos, gradients, or six shirts in six sizes — DTF avoids per-color setup. You print the gang sheet, press, and ship. Customer uploads through Shopify tie cleanly to gang sheet software when your builder is configured right.

DTF also shines for mixed orders: three designs on one sheet, twelve pieces total, one press day. Screen would need separate setups or you eat margin doing it anyway.

Cost math customers do not see

Screen quotes often hide setup in minimums. DTF quotes hide film and powder in per-piece price. Be transparent: show setup line items for screen, show sheet utilization for DTF. Educated buyers stop comparing apples to six-color separations.

For runs under twenty-four pieces with more than two colors, DTF is frequently the honest recommendation. For fifty-plus one-color fronts, screen usually takes it unless the art is unusually complex.

Quality and durability expectations

Both methods produce long-lasting prints when done correctly. Screen ink sits in the fabric; DTF bonds a film layer. Train staff to explain hand feel differences on large chest prints. Point customers to wash-care instructions either way.
